That does stick out an impractical amount, I assumed it would at least sit against your head.

I would think my suggestion of a thick foam pad, maybe 40x40mm and about 20mm thick, stuck to the inside of the goggles to fit behind your ear (and below the BAHA), and another pad, maybe not quite as thick, stuck to the inside of the strap to rest immediately above the device, might work, although it might take a few attempts to get something that is also comfortable to wear. The advantage of this approach is that there shouldn't be any concerns about safety, since all the original protection is still there.

You could knock something up from an old mouse mat, for instance, with several layers glued (or stuck with double sided tape) together to provide the requisite thickness.

My other half suggests (in case you're not aware of it already) the BAHA Yahoo! group, which is run by a friend of hers. It has many geeks and techy people who are BAHA-users themselves, so someone with first-hand experience might have practical suggestions. The address is:

I have some foam that came with a computer power supply which may be of some use to you.
on the not cut side its very smooth to the touch so should irritate your ears.
I have one piece maybe 20cm x 10cm x 1cm (rough guess) and a random shaped piece with sections that are around 2-3 cm wide.
Give me a PM if its any use and I am sure I can waddle to the post office and send it your way.

lol its something thats being experimented with from drilling a small hole for the "tude" in the mask to cutting a small section out, though as said it still leaves the hearing aid to be protected, early tests show that this methoid is certainly more comfortable lol :D

back home now folks have tried extra padding and seems to work still not too comfortable though as padding pushes against the BAHA.

does anyone know of any mask manufacturers that could be commisioned to make a mould or something for a one off mask?

shame the rules require the ear protection as taking the ear guards off would solve the problem instantly lol :D

running into the same problems again as its the ear covers that cause infliction and not the strap.
